Abstract: A Method for Improving Surface Quality and Corrosion Resistance of Wire Arc Additively Manufactured Steel Components Through Zinc Coating 1. This invention describes a method for manufacturing corrosion-resistant steel components through robotic wire arc additive manufacturing followed by zinc-based surface treatment. The method comprises depositing successive layers of ER70S-6 low-carbon steel using robotic gas metal arc welding under controlled electrical, deposition, shielding, and interlayer cooling conditions. The deposited steel component undergoes surface preparation and zinc coating through hot-dip galvanizing or electroplating. In a preferred embodiment, the component is flux-treated and immersed in molten zinc maintained at approximately 460°C for approximately 20 seconds to form a continuous zinc-rich protective coating. The resulting coating provides barrier protection and sacrificial electrochemical protection against chloride-induced corrosion. Experimental evaluation demonstrates improved corrosion resistance, favorable compressive residual stress, and dense coating morphology compared with electroplated and uncoated specimens. The invention provides a scalable manufacturing and surface-treatment method for structural components intended for corrosive industrial and environmental applications.
