The method also includes subjecting (106) the conditioned feed material to a controlled expansion process using extrusion or expansion techniques to generate a porous and cellular structure. The method also includes regulating (108) process parameters including pressure, temperature, and expansion rate to tune density, porosity, and mechanical strength of the cellular structure. The method also includes shaping (110) the expanded material into discrete loose-fill packing elements of desired size and geometry. The method also includes post-processing (112) the shaped packing elements by performing drying, curing, or stabilization to enhance structural integrity. The method also includes evaluating (114) the packing elements to ensure desired performance characteristics including shock absorption, resilience, and load distribution.
