Abstract: This disclosure relates to a system and method for automated end-of-life grading and disposition of retired electric vehicle (EV) lithium-ion battery packs. The system employs a Non-Destructive Evaluation (NDE) sensing unit to acquire multi-parameter health data — including capacity retention (State of Health), internal resistance, thermal response, and power-delivery limits — going beyond conventional capacity-only grading. A grading processor computes a composite score from these parameters, optionally supplemented by historical data retrieved via a Battery Management System (BMS) data-access interface. A decision engine compares the composite grading score against a configurable threshold to determine whether a battery pack qualifies for second-life repurposing in a stationary Battery Energy Storage System (BESS) application or should instead be routed to recycling. Packs directed to recycling are further evaluated by a recycling-route optimization module, which applies a Life Cycle Assessment and Total-Cost-of-Ownership comparison across pyrometallurgical, hydrometallurgical, and direct recycling routes to recommend the option that maximizes recovery of critical materials while minimizing environmental impact and cost. All grading parameters and routing decisions are logged by a central database and reporting unit, supporting traceability and Extended Producer Responsibility (EPR) regulatory compliance. By integrating automated multi-parameter grading, dynamic second-life/recycling routing, and recycling-route optimization within a single closed-loop system, the invention increases the proportion of retired battery capacity that is productively reused, reduces reliance on manual inspection, and improves recovery of critical materials relative to conventional, capacity-only disposition practices — offering a scalable, economically viable, and environmentally beneficial alternative to existing battery end-of-life management approaches.
