Abstract: Abstract Adaptive Hybrid Manufacturing of Graded Metallic Lattice Structures The present invention discloses an adaptive hybrid additive manufacturing and intelligent investment casting system for fabricating functionally graded open-cell metallic lattice structures with controlled pore geometry, porosity distribution, and structural density. The invention integrates adaptive topology generation, stereolithography-based additive manufacturing, intelligent refractory mold preparation, adaptive burnout management, and precision investment casting to manufacture interconnected metallic porous architectures with improved dimensional precision and structural integrity. A topology optimization framework generates application-specific lattice configurations with spatially varying pore size, strut geometry, and porosity gradients. Sacrificial polymeric lattice patterns are fabricated using stereolithography and subsequently processed through intelligent investment casting involving adaptive slurry preparation, vacuum-assisted degassing, controlled burnout, and thermal stress-managed mold firing. The system enables fabrication of lightweight metallic lattice structures with enhanced thermal conductivity, permeability, energy absorption capability, and multifunctional engineering performance suitable for aerospace systems, thermal management devices, biomedical implants, filtration systems, electrochemical devices, and advanced lightweight structural application.
