Abstract: An adaptive laser welding system with real-time seam tracking and weld quality assessment is disclosed. The system comprises a laser welding head carried by a motion system; an optical seam sensing arrangement, notably a profile sensor, measuring the position and cross-sectional geometry of the joint, including gap and misalignment, at a look-ahead distance ahead of the beam; and a tracking controller that corrects the beam trajectory through the motion system and a fast beam deflection arrangement so the beam follows the actual joint despite workpiece, fixturing, and thermal deviations. A parameter adaptation function adjusts laser power, speed, focus, oscillation, and wire feed in real time to the joint condition as found. A process monitoring arrangement with a coaxial camera and spectral photodiodes observes the keyhole and melt pool, and trained machine learning models assess weld quality resolved along the seam, detecting developing defects, enabling closed- loop correction, defect marking for rework, safe interruption, and a traceable per-seam quality record.
