Abstract: The titled invention discloses a corrosion-resistant wire arc additive manufacturing (WAAM) process for fabricating low-alloy steel components. The process comprises depositing ER70S-6 as a primary structural wire and feeding NiCr (60/40) as a secondary alloying wire during rotational-arc dual-wire deposition. The rotating arc promotes molten-pool stirring, controlled heat distribution and uniform distribution of io nickel and chromium within the deposited material. Controlled interlayer hammering is applied during the layer-wise build, followed by direct continuous side-wall hammering of the completed wall. Post-build milling before side-wall hammering is optional and is not mandatory in the preferred embodiment. The combined process produces a refined ferritic matrix containing intercritical ferrite and lath or acicular martensitic 15 constituents, improves passive film formation, and reduces corrosion current density from about 1.13 x 10-5 A/cm2 to about 2.37 x 10- 6A/cm2, while reducing corrosion rate from about 0.10 mm/year to about 0.021 mm/year in 3.5% NaCl solution, thereby producing corrosion-resistant near-net-shape low-alloy steel components suitable for marine, coastal, industrial, transport, railway, defence and heavy-engineering 20 applications.
