Abstract: ABSTRACT OF THE INVENTION The present invention discloses a Dynamic Risk-Based Inspection (DRBI) System with Real- Time IoT Integration and Adaptive Probability-of-Failure Modeling that replaces periodic static risk assessments with continuously updated sensor-evidence-driven probabilistic risk profiles for industrial pressure vessels, piping, storage tanks, and critical infrastructure assets. The system integrates an IIoT Sensor Integration Gateway processing up to 2.4 million sensor readings per hour from permanently installed ultrasonic thickness arrays, electrochemical corrosion probes, and acoustic emission monitors with an Adaptive Probability-of-Failure Modeling Engine employing hierarchical Bayesian degradation models and gradient boosted machine learning ensembles achieving ±0.05 mm/year corrosion rate prediction accuracy. A Multi-Mechanism Bayesian Belief Network models causal relationships across 23 corrosion mechanisms with sub-250-millisecond inference latency, an NDE Inspection Effectiveness Quantification Module applies probability-of-detection curves from PNNL and EPRI databases across 47 NDE method categories for rigorous Bayesian belief updating, and a Digital Twin Synchronization Architecture maintains continuously calibrated finite element and computational fluid dynamics simulation models for high-consequence equipment items providing physics- informed wall loss rate distributions. A Multi-Asset Inspection Scheduling Optimizer employing two-stage stochastic mixed-integer programming generates enterprise-scale inspection programs for fleets of 100–50,000 equipment items achieving 31.4% inspection cost reduction and 44.7% improvement in risk reduction per inspection dollar with 8.3-minute solution time for 10,000-equipment problems. Validated across 14 industrial facilities comprising 23,847 inspectable items, the system achieves 97.2% regulatory compliance adherence, 91.6% precision in early accelerated corrosion detection with 43-day advance warning, 34.8% total program cost reduction, and 99.1% automated regulatory documentation completeness—satisfying API 510/570/653, ASME Section XI, and IEC 61511 functional safety requirements.
