Abstract: The invention discloses a hybrid EDM machining system utilizing Aluminum Alloy 7178 based metal matrix composite electrodes reinforced with silicon carbide and aluminum oxide for machining nickel-based super alloys. The invention integrates adaptive EDM parameter optimization including current, pulse-on time, pulse-off time, voltage, dielectric control, and statistical regression modeling. Experimental investigations demonstrate improved material removal rate, reduced tool wear, enhanced surface quality, improved geometrical accuracy, and reduced tooling cost compared to conventional copper and brass electrodes. The invention provides a cost-effective and adaptive EDM framework suitable for aerospace and high-temperature machining applications.
