Abstract: REAL-TIME FATIGUE FAILURE PREDICTION SYSTEM FOR STRUCTURAL HEALTH MONITORING OF MECHANICAL COMPONENTS Abstract The present invention relates to a real-time fatigue failure prediction system for structural health monitoring of mechanical components. The system comprises a strain gauge-based sensing unit (111), a Wheatstone bridge (112), an instrumentation amplifier (113), a low pass filter (114), an ADC/DAQ module (115), and a controller configured to execute fatigue damage prediction algorithms. In operation, strain gauges (111) mounted on components such as drive shafts, beams, or chassis members measure strain due to cyclic loading. The sensed signals are conditioned and digitized through the signal chain (112–115) and processed by the controller to convert strain into stress and evaluate cumulative fatigue damage using fatigue models. A workflow (100) including data acquisition (103), processing (104), damage detection (105), and remaining life prediction (106) enables continuous monitoring. The system generates alerts via a display unit (116) and warning unit (117) when predefined thresholds are exceeded, enabling predictive maintenance and preventing unexpected structural failure.
