Abstract: The various embodiments of the present invention system and method for an integrated onboard charger and DC-DC converter designed for two-wheeler electric vehicles. The system combines power conversion, control, safety, and thermal management functions within a single compact enclosure. The electrical module assembly includes an AC input stage with EMI filtering and surge protection, a power factor correction and rectification module, a high-voltage charger stage implementing constant-current and constant-voltage algorithms, and a DC-DC converter stage providing regulated low-voltage output for auxiliary systems. A control and communication module coordinates operations, communicates with the battery management system and vehicle control unit, and enforces protection through integrated safety logic. The mechanical module assembly features a dual-housing aluminium enclosure with hybrid cooling and vibration-resistant mounting. The method enables efficient battery charging and uninterrupted auxiliary power supply under varying conditions, providing electrical safety, thermal stability, and compliance with automotive standards.
